The homeowner heard the crack from inside the house. By the time we got the call, the door was sitting crooked in the tracks, too heavy to lift by hand and too risky to force. We found a single broken torsion spring on a 16-foot Clopay door that had been carrying uneven load for months. This door had taken every summer the Texas sun could throw at it. The paint was chalking, the steel was starting to show surface rust at the bottom corners, and the seal had shrunk enough to let dust blow straight through during dry spells. The existing opener was a chain-drive unit that had been underpowered for this solid cedar door from day one. Years of strain pulled the header bracket loose, and the rail separated from the motor head while the door was mid-cycle. We could have re-mounted the old unit, but that would have been a Band-Aid on the wrong size bandage. A teenager backing out in a hurry caught the bottom edge of the door. The impact popped two rollers out of the vertical track and bent the horizontal track section where the curve begins. The 5:30 AM departure for San Antonio was waking everyone in the house, including the dog. We found metal rollers running dry in the tracks, three hinges with loose bolts, and a opener rail bracket that had worked itself half-free from the ceiling joist. This was a maintenance issue that had compounded into a noise problem. We replaced the rollers with sealed nylon bearings, torqued every hinge and bracket to spec, and lubricated the springs, bearings, and rail with a proper garage door lubricant, not WD-40.
